📚 Case Study Hands-On Practice in Engineering: Designing a Campus Footbridge |
Engineering is all about solving real-world problems, and the fastest way to build that skill is to work through a full case study from brief to finished design. Case study practice helps you apply theoretical knowledge to practical situations instead of memorising formulas in isolation. In this article we will walk through a complete engineering case study: designing a lightweight footbridge for a school campus. You will learn how to analyse a problem, develop solutions, select materials, calculate forces, check safety factors, cost the job and evaluate your design against the original brief. This hands-on approach mirrors the engineering design process used in SQA assessments and strengthens your skills for Year 9 and beyond.
1. Understanding the Problem |
The first step in any engineering project is to fully understand the problem before you draw anything. Read the brief carefully and identify what needs to be achieved. For our footbridge case, the school wants a safe crossing over a 3-metre-wide stream. The bridge must support the weight of several students at once, so a load capacity of at least 200 kg is required. It should be durable, inexpensive, and easy to construct with basic tools. The site is flat on both sides, and the bridge will be used daily in all weather conditions.
A good engineer turns that paragraph into a clear list of facts and open questions, because anything you assume without checking becomes a design risk later. Facts are fixed and cannot be negotiated; questions must be answered before you commit to a solution.
- Fixed spans and levels: the clear span is 3 m and both banks are level, so the deck can be horizontal. —
- Live load: at least 200 kg of people at any one time, treated as a live load. —
- Service conditions: outdoor use every day, in rain, frost and summer sun. —
- Construction limits: basic hand tools only, no crane, no welding set. —
- Cost ceiling: the school has a small budget, so the design must be economical. —
Open questions worth answering on site include how many students cross at once during peak times, how high the deck must sit above the water, whether the banks flood, and who is responsible for annual inspection. These answers set the real load case and the maintenance plan.
2. Identifying Criteria and Constraints |
After defining the problem, list the criteria (what makes a solution successful) and constraints (limitations on your choices). Criteria are the measurable success factors you will test against at the end. Constraints limit your choices before you even start sketching.
- Criteria: safety for users, load capacity of at least 200 kg, durability over at least five years, ease of assembly by two people, and a comfortable walking width.
- Constraints: budget of £150, materials available from a local DIY store, maximum construction time of two weekends, no damage to the stream banks, and light enough for two people to carry and assemble without heavy machinery.
Notice how constraints interact. A £150 budget pushes you towards timber rather than steel, and the two-person carry limit pushes you towards a design that can be assembled from short, manageable sections. A constraint is not a reason to give up; it is a design driver that shapes the solution.
3. Generating Design Solutions |
Good designers generate several options before choosing one, because the first idea is rarely the best. Sketch at least three concepts, then compare them against the criteria and constraints using a simple decision matrix. Marks in SQA-style assessments are often given for showing that you considered alternatives and justified your choice, not just for the final drawing.
| A. Simple beam deck | 简支梁桥面 | Two timber beams spanning 3 m with plank decking | 两根木梁跨 3 米,上铺木板桥面 | Cheap, fast, easy to build | 便宜、快速、易建造 | Needs deeper beams to limit bending | 需加大梁高以限制弯曲 |
| B. Trussed side frames | 桁架侧架 | Triangulated frames bolted to the beams | 三角桁架用螺栓连接到梁上 | Much stiffer for the same mass | 同质量下刚度更高 | More joints, more cost and build time | 节点更多,成本与工时增加 |
| C. Shallow timber arch | 浅拱木桥 | Curved ribs bearing on both banks | 弧形拱肋支承于两岸 | Elegant, good load path | 造型优美,传力路径好 | Thrust on banks is a constraint risk | 对河岸的水平推力构成约束风险 |
Concept A wins here because it satisfies the safety and cost criteria with the fewest joints, and it can be carried and assembled by two people without machinery. Concept B is kept as a fallback if the deflection check fails, and Concept C is rejected because the horizontal thrust could damage the stream banks, which is an explicit constraint.
4. Materials Selection |
Material choice follows directly from the criteria and constraints, so compare the realistic candidates honestly. For an outdoor structure with a £150 budget, you are choosing between pressure-treated timber, mild steel and aluminium. Each has a different balance of strength, mass, cost and weather resistance.
| Pressure-treated timber | 防腐木材 | ≈ 500 kg/m³ | Good if treated and oiled | 处理后涂油则良好 | Low | 低 | Selected | 选用 |
| Mild steel | 低碳钢 | ≈ 7 850 kg/m³ | Needs painting or galvanising | 需涂装或镀锌 | Medium to high | 中到高 | Rejected: too heavy to carry | 否决:过重不便搬运 |
Two useful material facts to remember: stiffness matters as much as strength for a bridge deck, because a beam that is strong enough but floppy will still feel unsafe; and a timber beam is strongest when the load is applied on its narrow edge (on edge), because stiffness depends on depth cubed.
5. Calculating Forces and Loads |
Before sizing anything, convert the brief into numbers. A load of 200 kg becomes a force using the weight equation, and because the students are spread along the deck it is sensible to treat the load as uniformly distributed for the first check.
F = m × g = 200 × 9.81 ≈ 1 962 N ≈ 2.0 kN
w = F ÷ L = 2 000 ÷ 3 ≈ 667 N/m
The equivalent uniformly distributed load of about 667 N/m is what the beams must carry. In practice an engineer would also add the self-weight of the deck, say 0.3 kN/m total, giving a design load of roughly 1 kN/m. Always state your assumptions; an examiner rewards a clearly stated assumption far more than a quietly fudged number.
- Dead load (self-weight of deck and beams) acts permanently. —
- Live load (people) is temporary and is the dominant case here.
- Environmental load: wind uplift and snow are secondary for a 3 m campus bridge but should be mentioned. —
- Dynamic effects: a jumping group can momentarily exceed the static load by 20-30%.
6. Beam Design and Structural Analysis |
With the load known, work out the bending moment and shear force in a simply supported beam, then choose a cross-section that can resist them. For a uniformly distributed load on a span L, the maximum moment occurs at mid-span and the maximum shear occurs at the supports.
M = w × L² ÷ 8 = 667 × 3² ÷ 8 ≈ 750 N·m = 750 000 N·mm
V = w × L ÷ 2 = 667 × 3 ÷ 2 ≈ 1 000 N per beam support
Next convert the moment into a required section modulus. Using a working bending stress of about 3.3 N/mm² for softwood (an ultimate value of roughly 10 N/mm² divided by a safety factor of 3):
Z = M ÷ σ = 750 000 ÷ 3.3 ≈ 227 273 mm³ required
Z of one 50 mm × 150 mm timber = b × d² ÷ 6 = 50 × 150² ÷ 6 = 187 500 mm³
e mean shear stress is 1.5 × V ÷ A, so with V = 1 000 N and A = 7 500 mm², the shear stress is about 0.2 N/mm², far below the timber shear strength of roughly 1.5 N/mm². The section passes both checks.
7. Deflection, Safety Factors and Failure Modes |
Deflection is the check that students most often forget. A beam can be strong enough to avoid breaking yet still sag so much that users feel unsafe or the decking cracks. For a simply supported beam under a uniform load, the maximum deflection at mid-span is given by a standard formula.
δ = 5 × w × L⁴ ÷ (384 × E × I)
I of one 50 × 150 beam = b × d³ ÷ 12 = 50 × 150³ ÷ 12 ≈ 14.1 × 10⁶ mm⁴
beams, the calculated deflection is about 2.5 mm. The usual limit for a footbridge is span ÷ 300, which here equals 10 mm, so the design passes with a large margin. If it had failed, the correct responses would be to increase the beam depth, add a truss, or shorten the span with a central pier.
代入 w = 0.667 N/mm、L = 3 000 mm、E = 10 000 N/mm²,两根梁的 I = 2 × 14.1 × 10⁶ mm⁴,计算挠度约为 2.5 mm。
- Bending failure: cracking at mid-span on the tension face. —
- Shear failure: splitting near the supports. —
- Excessive deflection: sagging that causes an unsafe feel and ponding water. —
- Buckling: lateral twisting of a slender unbraced beam. —
- Connection failure: bolted joints pulling out under repeated loading. —
8. Costing and Budgeting |
Costing is part of the design, not an afterthought. Prepare a bill of materials with quantities, unit costs and a contingency allowance, then compare the total with the £150 constraint before you buy anything.
