📚 Engineering Case Study Walkthrough |
In Year 7 CIE Engineering, learning how to apply the design process to a real-world problem is a key skill. A case study walkthrough helps you see how each step – from defining the problem to testing and improving a prototype – fits together. In this article, we will work through a complete mini-case study: designing and building a strong paper bridge. You will learn how engineers think, document their work, and use test results to make things better.
1. The Bridge Challenge Scenario |
Your town council needs a new footbridge across a small river. The bridge must be built using only paper and tape, span a gap of 30 cm, and support at least 500 grams without collapsing. You have a budget of £10, which means you can only use 10 sheets of A4 paper and 2 metres of sticky tape. This is a scaled-down model of the real situation, but the same engineering principles apply.
2. Defining the Problem Clearly |
The first step in any engineering project is to write a clear problem statement. Ours is: "Design and build a paper bridge that spans 30 cm and holds a 500 g mass placed at its centre, using only 10 sheets of paper and 2 m of tape." This helps us stay focused and know exactly what success looks like. We also need to identify the main constraints: the materials, the span, the load, and the budget.
In addition, we should consider the performance criteria. The bridge must not touch the river (the table surface) under load, and it should be stable. We can also define our own goals, such as making the bridge as light as possible or using the least amount of tape. These help us judge which designs are better.
3. Researching Forces and Shapes |
Before sketching ideas, good engineers do research. We learn that a bridge must handle two main forces: compression (pushing together) and tension (pulling apart). The top of a beam bridge feels compression, while the bottom feels tension. Triangles are very strong shapes because they spread forces evenly and resist changing shape. Cylinders made from rolled paper can act like strong columns to support weight.
We can also look at existing bridge designs: beam bridges, arch bridges, truss bridges, and suspension bridges. For our materials, a truss design made from triangular paper struts might work well. We note that folding or rolling paper increases its stiffness, and that tape works best in tension, not peeling.
4. Brainstorming and Sketching Ideas |
Now we generate at least three different ideas. Idea 1: A simple beam bridge – just a flat deck made of layered paper. Idea 2: An arch bridge using a curved paper support underneath. Idea 3: A truss bridge with triangular sides and a deck. We sketch each one roughly and label the main parts. Even at this stage, we think about how forces will travel through the structure; arrows can be drawn to show compression and tension paths.
Brainstorming means no idea is bad yet. The aim is quantity and variety. Each idea is briefly explained with a few sentences. For example, the truss bridge idea uses folded paper tubes as struts and ties, forming triangles that stop the bridge from sagging. The arch idea uses the curve to push outward into the supports, turning bending into compression.
5. Evaluating and Selecting a Design |
We compare our three ideas against the criteria and constraints. A simple beam bridge is easy to build but might sag too much under 500 g. An arch is strong but tricky to shape accurately with paper and may push the supports apart. The truss design uses triangles, which are very efficient, and we can make strong struts by rolling paper tightly. Considering our materials and the load, the truss bridge scores highest in our decision matrix for strength, efficient use of material, and buildability.
We create a simple table with criteria like 'holds 500 g', 'uses ≤ 10 sheets', 'stability', and 'ease of building' objective approach helps us choose wisely and is excellent to show in a design portfolio.
6. Developing the Chosen Idea in Detail |
Now we take the truss bridge concept and work out the exact dimensions and parts. The bridge must be at least 30 cm long. We decide to make it 35 cm long to rest safely on supports. It will have two parallel truss sides, each made of top and bottom chords (long horizontal members) and diagonal struts forming triangles. The deck will be a flat piece of paper resting between the two trusses. We plan to use rolled tubes for the chords and folded strips for the diagonals.
We list all components and the number of paper sheets needed. Chord tubes: 4 pieces, each rolled from 1 sheet (4 sheets). Diagonals: about 20 short folded struts from 2 sheets. Deck: 1 sheet. Cross-bracing between the two trusses: 1 sheet cut into strips. Total: 8 sheets, leaving 2 spare for reinforcement or mistakes. We also plan where to use tape: at joints, making sure each connection can handle both tension and compression.
7. Building the Prototype |
We start by rolling the four chord tubes. Each sheet is rolled tightly from one corner to the opposite corner, making a strong, long cylinder; tape secures the end. Next, we fold the diagonal struts: each is a strip of paper folded lengthwise several times to make a flat, stiff member. The two truss sides are assembled flat on the table. We tape the diagonals between the top and bottom chords, forming a zigzag pattern of triangles. It is important to ensure the triangles are identical to avoid distorting the shape.
Once both truss sides are ready, we stand them up parallel to each other, 8 cm apart, and tape cross braces between them to stop them from tipping over. The deck paper is placed on top of the bottom chords and lightly taped at the edges. The bridge is now a free-standing structure. We check all joints and reinforce any that feel loose. This is our first prototype – it does not need to be perfect, but it should be built to our plan.
8. Testing the Bridge Under Load |
We set up two supports exactly 30 cm apart and place the bridge across them. A small hook or string is hung from the centre of the deck. We add weights gradually while watching carefully. The goal is to reach 500 g without collapse. We observe how the bridge deforms: does the deck sag? Do the trusses stay upright? Are any joints making crackling sounds? We record everything in a test log, including photos or sketches of the failure point if it collapses early.
Suppose our bridge held only 350 g before the bottom chord buckled in the middle. This tells us that the tension capacity was fine, but compression on the top chord was too great and the bottom chord buckled upwards. We write down the failure mode: "Bottom chord buckling at midspan, joints held; deformation concentrated at centre." This evidence is vital for the next step.
9. Redesigning and Improving |
Using the test data, we generate improvement ideas. To stop the bottom chord from buckling, we can add a reinforcing layer to the centre section of that tube, or insert a smaller rolled tube inside it – doubling the wall thickness locally. We can also add extra vertical struts near the centre to shorten the unsupported length of the chord. We choose to reinforce the bottom chord by inserting a half-length rolled tube made from one of our spare sheets. This uses material efficiently and directly fixes the weak spot.
We also review the joints near the centre. Some tape might have peeled slightly; we replace these with tighter wraps and ensure the paper is not torn. We rebuild the prototype with these small changes, keeping everything else the same. This iterative approach – test, diagnose, modify, retest – is central to real engineering. The second prototype is now ready for retesting.
10. Retesting and Final Performance |
We repeat the loading test with the reinforced bridge. This time it holds 500 g and even a little more – 520 g – before a joint at the support begins to slip. The bridge did not collapse suddenly; it gave a visible warning. This is considered a success because it meets the performance requirement. We record all details: maximum load, mode of failure (support joint slip), and any visible permanent deformation.
We reflect on what we have learned. The truss design works because triangles spread forces. Rolling paper into tubes is an excellent way to carry compression. Joints are critical and must be carefully reinforced. Using a small amount of extra material in the right place can greatly increase strength. This deepens our understanding of structures and materials, and we can now apply these lessons to other projects.
11. Communicating Results Like an Engineer |
Finally, we present our project in a clear, structured report. It includes: the problem statement, research notes, sketches of ideas, the decision matrix, detailed design drawings with dimensions, photos of the prototype and testing, test results tables, failure analysis, improvement steps, and a final evaluation. A short conclusion states what worked well and what could be further improved if we had more materials or time.
