This article provides a hands-on walkthrough of tackling case studies in IGCSE CIE Engineering. It guides you through each stage of the design process using real-world examples and interactive exercises, helping you master the skills needed to excel in your coursework and exams.
Rather than reading theory passively, you will work through one running scenario - an automatic door system for a busy shopping centre entrance - and apply every stage of the process to it. By the end you will hold a reusable method, a mark-scheme checklist and a timed drill plan.
1. Understanding Engineering Case Studies |
An engineering case study involves investigating a design problem, developing solutions, and evaluating the outcome. It mimics what professional engineers do when they create new products or improve existing ones. In the IGCSE exam, you may be asked to analyse a given scenario, suggest improvements, or even design a complete system from scratch.
Key skills evaluated include: creative thinking, technical knowledge, application of maths and science, and the ability to communicate ideas clearly through sketches and written explanations.
The process is cyclical, not linear. Examiners reward evidence of iteration: a test that revealed a weakness, followed by a specific modification and a reason for it. A neat but untested idea scores far less than an imperfect idea that was measured, criticised and improved.
Define → Research → Ideate → Develop → Prototype → Test → Evaluate → Iterate
2. Problem Definition and Requirements |
Every case study starts with a clear problem statement. For example, 'Design an automatic door system for a busy shopping centre entrance that is safe, reliable, and energy-efficient.' You must then identify the user needs and constraints: who will use it, where it will be installed, budget limits, environmental conditions, and so on.
Write down the problem in your own words and list all requirements. Use the acronym ACCESS FM (Aesthetics, Cost, Customer, Environment, Safety, Size, Function, Materials) to ensure you do not miss any aspect.
A strong specification converts vague wishes into measurable criteria. 'Quiet' becomes 'operating noise below 55 dB at 1 m'. 'Safe' becomes 'stops within 100 mm of contact and reverses within 0.5 s'. Numbers make later testing and evaluation objective.
- Client: the shopping centre manager who pays and sets the budget. |
- User: shoppers, wheelchair users, delivery staff, cleaning crews. |
- Constraints: fixed opening width, listed building facade, mains power only.
3. ACCESS FM Analysis in Practice | ACCESS FM
ACCESS FM is the fastest way to structure an analysis under exam pressure. Work through each letter as a question, not as a label, and always finish with a decision that affects your design.
| Letter | Question to ask | Automatic door decision |
| A - Aesthetics | How must it look and feel? | Brushed aluminium frame, no visible cabling |
| C - Cost | What is the budget per unit? | Under £3,000 installed per leaf |
| C - Customer | Who operates and maintains it? | Facilities team, monthly service access |
| E - Environment | Indoor or outdoor, rain, wind load? | Sheltered but draughty, IP54 minimum |
| S - Safety | What happens if it fails? | Fail-open on power loss, force-limited closing |
| S - Size | What space is available? | 1,800 mm clear opening, 2,100 mm headroom |
| F - Function | What must it actually do? | Detect, open, hold, close, lock at night |
| M - Materials | Which properties matter most? | Corrosion resistance, stiffness, recycled content |
Notice that each row ends with a measurable or checkable decision. That is what separates a top-band analysis from a list of obvious statements.
4. Research and Information Gathering |
Research exists to remove guesswork. Split it into primary research (you collect it) and secondary research (someone else already published it), and always state how the finding changes your design.
- Primary: measure a doorway at peak time, count people per minute, time how long an elderly shopper needs to pass. |
- Secondary: manufacturer datasheets for sensors and motors, relevant standards, anthropometric tables for reach and eye height. |
- Product analysis: disassemble or observe an existing sliding door and record its mechanism, sensor position and failure points. |
Relevant anthropometric data matters: a seated wheelchair user has an eye level of roughly 1,100-1,300 mm, so mounting the motion sensor at 2,200 mm may miss them entirely. That single piece of data justifies a second, lower sensor.
5. Generating Design Ideas and Sketches |
Generate quantity first, quality second. Aim for at least six genuinely different concepts: sliding, bi-folding, revolving, swing, air-curtain and a hybrid. Different working principles, not six versions of the same door.
Annotate every sketch with three things: what it is, why it is shaped that way, and what the weak point is. A sketch without annotation earns construction marks but rarely analysis marks.
Use standard drawing conventions so your meaning is unambiguous: isometric for 3D impression, orthographic third-angle for dimensions, hidden detail as dashed lines, centrelines as chain lines, and always include a scale or a stated unit.
Line types: continuous thick = visible edge | dashed = hidden | chain = centre | continuous thin = dimension
6. Selecting and Justifying a Solution |
Do not simply pick your favourite idea. Build a decision matrix, weight the criteria from your specification, score each concept, and let the arithmetic expose the trade-offs.
| Criterion | Weight | Sliding | Revolving | Bi-fold |
| Safety | × 4 | 8 | 6 | 7 |
| Cost | × 3 | 8 | 4 | 7 |
| Throughput per minute | × 3 | 9 | 9 | 6 |
| Accessibility | × 4 | 9 | 5 | 8 |
| Weighted total | - | 135 | 99 | 113 |
Then write the justification in full sentences: 'The sliding door scores highest because it combines the best accessibility with a fail-open mechanism, and although a revolving door has equal throughput, its trapping risk and higher cost lower its safety score.' This is where justification marks live.
7. Materials, Components and Manufacturing |
Material choice must be justified by properties that matter in service, not by habit. For an external door frame you need stiffness, corrosion resistance and low maintenance far more than you need maximum strength.
- Anodised aluminium: density about 2,700 kg m⁻³, naturally forms a protective oxide layer, ideal for frames.
- Tempered safety glass: breaks into small blunt fragments rather than sharp shards. |
- Stainless steel fasteners: prevent galvanic corrosion where dissimilar metals meet. |
- DC brushless gear motor with belt drive: quieter and easier to back-drive than a worm gear. |
s suit batch production, and 3D-printed prototypes suit one-off testing. State tolerance and finish too - for example, ± 0.5 mm on the rail position.
8. Calculations and Technical Validation |
Numbers prove your design works. Even in a design-heavy case study, you should show at least three calculations that validate a choice you made.
Moment M = F × d (N m) | Stress σ = F ÷ A (N mm⁻²)
Power P = V × I (W) | Energy E = P × t (J) | Efficiency η = (useful output ÷ total input) × 100%
Gear ratio = teeth driven ÷ teeth driver | Kinetic energy Eₖ = ½ m v² | Potential energy Eₚ = m g h
g friction of about 30 N, giving a total of 105 N at the belt. With a pulley radius of 0.04 m, the required torque is 105 N × 0.04 m = 4.2 N m.
加速度 a = Δv ÷ Δt = 1.25 m s⁻²。力 F = m × a = 75 N。
Always state the unit, check it is sensible, and comment on the result: 'a 4.2 N m motor gives a safety factor of about 2 against the 8 N m rated unit, which allows for wind load and rail contamination.'
9. Safety, Risk Assessment and Standards |
Safety is not a paragraph you add at the end; it is a constraint that shapes the mechanism. Use a risk assessment table with hazard, who is at risk, likelihood, severity and control.
| Hazard | At risk | Control |
| Leaf closes on a hand | Small children | Presence sensors plus force limit under 150 N |
| Trapped fingers in the hinge gap | All users | Flexible gaiter covering the gap |
| Door fails closed in a fire evacuation | Everyone inside | Fail-safe release linked to the fire alarm |
| Sensor misreads in bright sunlight | All users | Combined microwave and infrared detection |
Refer to the relevant standard by name where you can, and explain the safety principle behind it - for example, redundancy: two independent sensors reduce the chance of a single failure causing injury.
10. Testing, Evaluation and Iteration |
A test plan converts your specification into a series of pass-or-fail checks. Each row needs a method, equipment, expected value and result.
- Closing force test: spring balance against the leading edge, expected below 150 N, five repeats.
- Response time test: stopwatch or light gate, expected opening within 0.5 s of detection.
- Energy test: plug-in power meter over 24 h, expected annual running cost under budget.
- Durability test: 1,000 open-close cycles, then inspect rail wear and belt tension. |
Evaluation then compares results to the original specification, point by point. Where a target was missed, do not hide it: propose a specific modification and describe how you would retest. This single habit earns more marks than any perfect first attempt.
11. Communicating the Case Study |
Structure your coursework portfolio in the order of the process so the marker can follow your thinking without hunting: brief, research, specification, ideas, development, final design, manufacturing plan, test results, evaluation.
